Last night... I was removing the exhaust system on my e91 in preparation to replace the clutch...

As I was removing the last exhaust hanger, one of my bungee cords came loose and my muffler fell & punched me in the face...

I hate bungee cords. They should be outlawed because they always seem to fail at the worst time.

Did you punch it back?

25 years ago we had a bungee cord break on a ship (which I wasn't on at the time luckily). The bungee cord held a 14" video monitor in place. When the cord broke the monitor fell onto the main engine emergency stop button. Did I add there force 9 gale at the time? Vessel was side onto huge waves for almost 20 minutes until the problem was found.

Started cleaning these and prepping for paint. BUT, I fugged up and popped one of the pistons out....don't ask how. In the process I damaged one of the seals so I ordered a new seal kit from FCP. Hopefully I can get the piston in easily...

Ah junkyard disa valves. Always a good sign when the boards capacitor comes off and is floating in a pool of oil inside

Its none of the common clunk causes. Still haven't checked the top nut but it was also torqued down not just with a nyloc nut but with blue threadlocker too.

Kind of sounds like a strut mount or balljoint with play up and down to me. Similar to when my tension strut balljoints took a dump, except they'd clunk more than once sometimes.

Did you install adjustable end links? When I swapped my suspension I had a similar "clunk" noise. I checked everything and it ended up being the end links not properly installed/seated.

Mine clunks more than once sometimes too. I'll have to look into this. Strut mounts are brand new.

Also does anyone have lateral play in the steering shaft? I noticed mine did when I was reinstalling my intake manifold. Not sure if XI has a different design or not. I don't think there should be but maybe its similar to how the CV axles are and their reason for horizontal play.

I did yep. Clunk started when I still had my original endlinks so I thats why I got the adjustable ones. Torqued to spec as usual. I never thought about being properly seated though I'll have to double check. I know it still clunked when I drove the car without endlinks at all though.

Edit: On my way to work this morning I've kind of solidified a thought I've been having all this time. It doesn't clunk as much when its colder outside. (40^ F this morning) It still clunked a little but mainly on harder bumps.

if you suspect swaybar things, approach a driveway apron at an angle and hit it with just one front wheel.
That will force the swaybar to move, do it slowly enough that things like strut mounts won't make noise.
If it's swaybar related you'll be able to easily repeat it by simply backing in and out over the uneven surface with just the one front wheel.

New rear tyres (for E91 and Z4), new rear brake pads.

Also my attempt to fix the small hole in the fuel tank breather line by inserting a 14mm plastic tube inside of it. If it works it's much easier than dropping the fuel tank or drilling big holes under the back seat!

Goodyear 255/35/18 runflats. Ditched the runflats on my Z4 and it was a great upgrade, I run Continental ContiSport 5s on that and love them. But I wanted to stick with runflats on the E91 rather than carry a spare wheel on long trips.

I only use the E91 if it's not top down weather or nice enough to take the E30 out of the garage, it's the rainy day car. If it snows (and it does a lot) I have a Mk.1 RAV4 3 door, my ski-mobile :-) So the E91 needs tyres that work well in rain. So you see having four cars is totally justified.
