E91 335d power and fuel economy woes.

Hey all, new here so hopefully I'm in the right place!

I've recently acquired a 2008 335d wagon. I've chased down a number of issues with the motor and so far, I've replaced all pressure converters, vac lines, both thermostats and a few injectors.

My current issue is a lack of power, and awful fuel economy. I'm currently seeing less than 20mpg (UK) with very gentle driving.

The car is stage 1 mapped, and the map has been checked, and looks good. There are no boost leaks, nor vac leaks. All injectors are good and within tolerance in inpa, and there are 0 codes when scanned with ista, but if you check my image, you'll see there's something still very wrong.

The only thing of note that I've done, is adjust the switchover valve - when I got the car, the threads were set way too high, preventing any boost down low. I've adjust this so the bottom nut is sat 17 threads from the bottom of the rod.

Does anyone have any ideas? This is driving me crazy!!

you didn't mentioned mileage and if you installed bmw thermostat or some oem
also you didn't mentioned if DPF is still in place with custom map
the first thing which should be removed when you do troubleshooting is non factory map

170k miles, dpf has been deleted and mapped out.

reflashed to stock and this made no difference, dyno graph essentially the same, although only made 200hp and 390nm torque at peak.

both thermostats were replaced with oem bmw units, temp sits at bang on 90.

you have to understand that if you removed DPF you need to have correct map
because if dpf and all sensors are in place, the DDE does DPF regen and also add additional injection during the cycle
when DPF is removed and remappers sell the remap as fuel saver, because they essentially remove this additional injection
there are a myriad remappers now, but only few of them prepare remaps and other simply flash them without understanding how the particular DDE works
also the remap increase load in gearbox and its wears more quickly
that means with a such mileage your torque converter also is not new
also taking the histore of M57 operation we knew that BOSCH HFM sensors which are very important also have their lifetime.
So if you bought used high mileage M57 car you have to invest in
1. glow plugs
2. glow plug ECU
3. thermostat
4. walnut blast the intake maniflod and check for the cracks, the volume of the walnut will give you hint how the turbos are congested and how often the oil was changed and what quality of the oil was used
5. check the chain tensioner
6. replace torque converter with oil (1k-3k job)
7. replace HFM
keep in mind that most of the remaps was designed for healthy like new engines with mileages under 50k

there are a lot of the incorrect remaps, where power is pumped, but some subsystems for emission control is not deactivated
or sometimes simply check engine errors are deactivated but engine is operating not very effective due some incorrect parameters

Dpf removal has been properly sorted with a custom stage 1 map. Glow plugs are new as are the controller. I've already replaced both thermostats with OEM BMW items. Intake manifold is clean, as is egr. No carbon buildup. Chain and tensioners are within spec. Gearbox and tc are mint, and there is 0 issues with either. Recently serviced by a zf specialist.

The map has been checked by my tuner, the car previously made healthy numbers, it is only within the last 2 months this problem has arisen.

how can tc be mint after remap and 170k miles ?
it is wears as the clutch in car with manual gearbox
this is not 20+ year old gear box which only lock at 3 or 4 gear
the 6 speed gearboxes have variable locking which is enabled almost from first gear

Gearbox is rebuilt, TC was brand new less than 25k miles ago

than you have to pay more attention on turbos and intake manifold with HFM

Yeah I agree. Hfm is good. intake manifold is fine.

Do you know the correct settings for the actuators?

When I got the car, the switchover valve wasn't correctly configured - I have set this so the bottom nut is 18 threads from the bottom of the rod, which seems perfect as after playing about, it resulted in the earliest onset of the torque.

What about the other 2?
