I wasn't able to be there myself but the shop said they hit it all over and inspected the bolts/mounting hardware and couldn't get anything to rattle.

One more idea. This will sound extremely redneck but here goes. Wrap the outside of the SCR with some muffler tape or perhaps header tape. Does the noise change after doing this? This would help with the exhaust shop saying they don't want to open it up... maybe.

Could it be a solid chunk of urea?

It shouldn't be urea as that was removed when I did the DPF delete and they should have removed everything in there when they gutted it?
Unless it was pooled in the exhaust before the SCR and the spirited driving / bumps dislodged it?

I'm having the exhaust shop cut it open to double check the inside anyway, they seem reluctant and say it is probably a waste of time but I can't think of what else it might be...

I got a slight rattle at around 1600-1700 rpm after my gutting. Very irritating. But hey that was 20K miles ago. I've gotten used to it.

It was silent for a few weeks and just started the rattle now, which is why it doesn't seem normal.

Well they refused to open it up still and claim it's the walls of the SCR expanding and contracting with heat/pressure which makes a pop sound (like an empty pop can). Does this sound plausible? Weird how no one else has had this issue...

A rattle, as you first described the noise, does not correlate to what I imagine with expanding and contracting metal. Just my 2 cents

DPF isn't gutted, installed a down pipe.

So it used to make the sound consistently, but I just drove 600kms and only heard it once, while braking really hard..

Very strange. The sound is more of burble/pop? It's hard to describe.

There should not be any rattles inside your SCR after the screctomy. Could it be your driveline?
