e60 535xi fbo on 100% "e" broken front diff

heard a faint clunking or tapping Saturday when I parked it, thought it was a tire or rock in the tread the way it sounded. drove it to work Monday and same noise, didn't get any louder, on the commute home however, bang! lots of clunking and you could feel the resistance , thought it was the drive shaft the way it felt. Could have kept driving but was scared something else would have broke so I got a tow home

threw it on the lift and here is the result




housing is intact, but there's a lot of play and likely many missing teeth. new unit in route from a low mileage wrecked car. axles out and look fine. guess I'm driving the truck to work this week
once the new one arrives and is installed ill crack the case on the old and display the carnage

Dang! What are you tuned by? and you said 100% ethanol?
Also, please specify the mileage

BQ is currently working on my tune, mileage is 84k only tuned for the last 20k and maybe only maybe 5k on e and above 20psi

I attribute it to the sticky pss tires, the act 6 puck clutch and the curves of the on ramp under big load

Hmm, I wonder what caused it to go. I think the good news is that the transfer case is able to hold that power. I would rather replace the diff, than the TC. Do you think you can put together a DIY for front diff replacement?

Welcome to the club! Lol

I'd make sure your front drive shaft isn't bent, twisted or out of balance too.

I swapped my front diff, and got horrible shaking while accelerating, turns out shaft was twisted too.

Horrible shaking, yes- all thru wot, and cruising it would shimmy from 55-65

What rpm did you launch from. I keep it at 2k
About the same 2200 ish...

Keep in mind I was launching with well over 580 wheel torque.

Altho- I see a lot of sheared front diffs on XIs around FBO + inlet levels now too... It's a coin flip tbh

If you don't have the cash to fix drivetrain problems just dont launch w awd . I personally only use 3rd gear and up, maybe no fun but it beats putting in new diff and transmission every year. I have seen too many xi break with 500+ hp to realize it is a coin toss and sooner than later it is gonna cost you. If you are a track and 1/4 mile guy my advice is to have 2k laying around to fix it because it is gonna break no doubt imo.

not sure anyone here mentioned being broke... and as for 2k? the part used from a low mile wreck is only $400 labor in my garage on my lift to get it out has only been about 1 hour so far. replacement is due today and will be back on the road this evening before dinner

Sure for a used one but most would buy new at least I would. Prices range from 1600-2000 depending on where it's purchased. I just don't trust salvage yards how do you know someone didn't abuse your 400.00 differential for 30k miles you don't. Hope it works out for you.
