Another effective route would be to head to your local grocery store and get some grilling charcoal (not the ones pre-soaked in lighter fluid). Stuff about 4 old tube socks with the charcoal, tie them off, and beat them down with a hammer or mallet.
Once the charcoal is granulated then hot glue them into the old housing and blammo instant charcoal activated filter. Mix a hickory stick in if you prefer a more 'woodsy' cabin feel. |

RE: the egg crate foam: Yup, you will block out some of the pollen, but since this isn't rated as a filter, who knows what size of particle it will filter, and if it will have voids and gaps that might let some through. Also, it will definitely block air flow, but how much? If the fan has to work harder to blow it's air, then you will use a LOT more electricity.
If you really want to home-make a filter, start with a bulk purchase of household filters from Lowes or Home Depot, and trim as you indicated. But start with some material that is manufactured and tested for a filter. There are other concerns from using home-made materials. If the filter degrades, or lets crap through, said crap will land on the heater coils and the A/C coils. All it takes is a very small amount of dirt covering them, and their efficiency goes down fast. Therefore you loose heating and/or cooling capacity. RE: Using charcoal would be cool, but it would be very hard to keep the super-fine dust from blowing through onto the coils (see above), and even into the cabin. Also, how would you know when the charcoal was fully loaded and needed to be recharged? How would you recharge it?
